Sand Casts

Sand Casting is the most common method for casting works in metal. Sand-casts are less expensive than lost wax castings and have a fine, sandy finish. For many artists, this is the most suitable method.
The model that is used for sand casting must be of a hard, strong material. The most common material is plaster, but wood and plastic are also used. If the model material is soft, like clay, it is necessary to make a rubber mold to convert the model into plaster. This mold is called a “waste mold” because it is chipped away (“wasted”) in the process of exposing the plaster cast inside.

The material for making a sand casting mold can vary in composition. It is best described as a cohesive, malleable, fine-grained sand slurry. Here are the steps involved:

  1. A negative mold in two halves is taken from the object to be cast. This is made by first setting the model into a bed of sand with half the surface exposed. Then sand is placed into a container around the model and rammed into place. The result is a negative mold, in sand, of the exposed surface of the model.
  2. A layer of wax or clay is placed within the mold in the area of the impression of the model. This thickness of wax or clay represents the thickness of the finished bronze casting.
  3. The second half of the mold is then made on top of the first half.
  4. The two halves of the mold are separated, the wax or clay is removed, and the mold is prepared to receive the molten bronze. This preparation includes making a pathway, called a “sprue,” through the top half of the model to the void between the two halves where the wax or clay was.
  5. Bronze (or other molten metal, such as brass) is then poured down the sprue and fills up the void, creating the sand casting.
  6. The mold is then broken apart and the casting is removed. The sprue must be ground off the casting, as it was filled with bronze, too, and is still connected to the casting. Also there is a pronounced seam surrounding the casting where the mold halves met, and this must be ground away, as well.
    Castings from a sand mold differ from those taken from a lost wax mold. Sand castings have many fewer gates (pathways where the escaping air is forced out by the incoming molten bronze). Large castings are done in many sections—these are then welded together. Sand castings show the fine texture of the molding sand.

There are similarities between the two methods. Grinding, sanding and polishing work are done in the same way, and the final steps are the same—adding a patina and final protective coatings.

As with lost wax casting, only one bronze cast can be gotten from a sand mold. Additional copies are made with the hard model and a new sand mold.
