Lost Wax Casting, waxes, noble metals, bronze casting

Sand Casts

Lost Wax Casting allows the finest detail to be replicated. Even fingerprints can be reproduced. A ceramic mold increases the cost—lost wax castings are more expensive than sand castings.
Reproducible models can be made from plaster, clay, wood, metal, cardboard, and a broad range of other materials. (A sculptor can also create a wax model which has the right thickness for casting. For many shapes, this is not easy. If you can do this yourself, proceed to step 2.)

Here are the steps involved:

  1. We create a rubber mold of your original model, and we use this to create a wax reproduction of your work. The mold and the resulting wax reproduction are so fine that the surface of of our wax reproduction is indistinguishable from your model. (This can be a double-edged sword—models never “improve” in the mold. Our daily job is to ensure that your casting is never inferior to your model.)
    The resulting wax reproduction is identical to the model, except that it is hollow and has a tightly-defined wall thickness.
  2. We attach sprues (or gates) to the the wax model. Eventually molten bronze will flow into some of these channels, and the air within will escape through others.
  3. We create a ceramic mold around the exterior and interior of the wax reproduction. Then the ceramic mold is heated, causing the wax to melt out of the mold. In its place is a perfect void of the work to be casted, accurate in surface detail, texture, and wall thickness.
  4. The wax is removed from the mold by placing the ceramic mold, with the wax inside, into an autoclave. The heat melts the wax out of the mold.
  5. The ceramic shell is then prepared to receive the molten bronze. It is slowly heated in an oven so that the bronze will not cool too quickly in its path through the mold and clog up, and so that the ceramic shell will not crack from a sudden temperature change.
  6. We pour the molten bronze. Although dramatic, pouring is often unlike one's expectations. The heated mold has been placed in the foundry floor, and only a pour-hole is visible. A caldron filled with nearly the exact amount of molten metal is swung into place and the metal is released into the hole.
  7. The ceramic shell is chipped away from the casting, after the molten metal has been poured into the mold and the molten metal and the mold have been allowed to cool. *
  8. We remove the sprues and begin cleaning the casting.?
  9. The casting is "chased" by grinding, sanding and polishing.
  10. We apply a patina, then give the bronze a final protective coating of wax or lacquer.

If further reproductions are needed, the rubber mold used in Step 1 is used to create new wax “masters”.

*Not all castings work perfectly. Because every shape requires a unique solution, the placement of the sprues, the temperature and composition of the alloy, and even the humidity on any given day can affect the outcome. Here is where our many years of experience work in your favor—we nearly always get it right the first time, and if there is a problem, it's ours until we solve it.

†The resulting raw cast is also surprising to the novice—it looks charred and bizarre, as if your fine sculpture had collided with some plumbing and then been burned in a fire. Actually, it has!
